Nr. 658: Numerical simulations of industrial shaft furnaces for the direct reduction


What to expect:

The steelmaking industry, dominated by the blast furnace/basic oxygen furnace route, relies heavily on coal, which is a major source of greenhouse gas emissions. To mitigate these emissions, transitioning to direct reduction (DR) of iron using hydrogen (H2) and/or synthesis gas (H2/CO) is essential. This will significantly reduce carbon dioxide emissions and align with global sustainability goals. The institute of low carbon industrial processes has developed a particle resolved numerical 

tool to accurately model the direct reduction in fixed bed reactors. The goal of this fellowship is to simulate a direct reduction shaft furnace at industrially-relevant scales, in order to address optimization challenges at industrial scales. The foreseen approach is to create a portfolio of simplified reactor models and develop numerical tools, like tabulated chemistry, to keep the accuracy of the existing modeling framework.


The main tasks are as follow:


  • Developing Python-based 0D/1D models of fixed beds for the direct reduction process of iron ore using H2/CO as reducing gas
  • Generating a table of apparent reaction rates, using the existing particle-resolved CFD fixed bed model
  • Coupling the developed 0D/1D models with the tabulated values of reaction rates
  • Validating the models against the CFD results
  • Performing phase-averaged CFD simulations of the fixed bed and utilize the same coupling technique followed by validation
  • Scale up the reactor models to industrial-sized reactorsStudy the performance of large-scale shaft furnaces for the direct reduction process and perform a parameter sensitivity analysis

What we expect from you:

  • a Master’s degree in Mechanical, Chemical Engineering, Material Science, or a related field.
  • advantageous Skills: Knowledges in chemical kinetics, especially w.r.t. heterogeneous chemistry
  • Experiences in reaction mechanism development
  • Experience with CFD modelling and simulation software, specially OpenFOAM is advantageous
  • good programming skills; ideally, experiences with C++ and Python
